Downer reached out to Giant Inflatables Industrial to address a specific vulnerability in their Gympie operations. They required a preventative tool to manage storm water quality and accidental spills. The inquiry focused on a high-risk junction pit located in a region prone to intense weather. By sourcing a storm drain environmental protection plug, Downer sought to protect the local Mary River from industrial runoff. This proactive approach ensures they meet strict Queensland environmental regulations while maintaining critical infrastructure.

Challenge

The Gympie region faces severe weather patterns, particularly during the wet season in March. Intense tropical lows often lead to rapid runoff and flash flooding. Downer Group managed a concrete junction pit with a 600mm by 600mm opening and a significant depth of 2.6 metres. Standard drain covers only sit on top of the grate and fail to stop pressurised flow within the shaft.

The site featured 600mm diameter inlet and outlet pipes that needed to be sealed simultaneously. A traditional mechanical plug is often too heavy or difficult to position at such depths. If a vehicle leaked fuel or chemicals near the drain, the contaminants would flow directly into the natural waterways. Downer needed a solution that could be stored on-site and activated in seconds to trap 100% of pollutants within the pit for vacuum extraction.

Design and Fabrication

The design team selected high-tenacity PVC-coated technical fabrics for this project. These materials offer the durability to expand against rough concrete walls without tearing. The fabric also resists a wide range of oils and industrial chemicals found in urban runoff. Unlike a flat seal, this unit was engineered as a volumetric column.

The plug measures to fit the 600mm by 600mm shaft and extends the full 2.6-metre depth. Upon inflation, the unit expands to fill the entire void of the junction box. This physical expansion creates a solid pressure seal against every pipe opening, regardless of its position in the shaft. The finished product weighs only 31 kg, making it easy for a two-person team to handle. It features a high-flow manifold for rapid inflation and a compact folding design for storage.

Results

The storm drain environmental protection plug provides Downer Group with a reliable environmental fail-safe. It successfully fills the 2.6-metre void to create a total volumetric seal. This ensures that both the inlet and outlet pipes are blocked by a single device. The plug allows Downer to isolate the storm system during emergency spills or scheduled pipe maintenance.

The project met all technical requirements for the Gympie site. The system is easy to deploy and does not require permanent modifications to the concrete infrastructure. By trapping contaminants within the pit, Downer can safely extract hazardous liquids before they reach the river. This successful implementation supports their goal of sustainable infrastructure management and protects the local ecosystem from industrial impact.
